If you run commercial vehicles, the annual DOT inspection isn’t optional — every truck and trailer over 10,000 lbs has to pass one every 12 months to stay legal on the road. Fail to keep it current and you’re looking at fines, out-of-service violations, and CSA points that follow your carrier. The good news: almost every failure is preventable if you know what the inspector is looking at. Here’s a plain-English checklist of what gets inspected and how to prepare.
Quick note: the federal annual inspection (49 CFR 396.17) and California’s BIT program are related but not identical. This checklist covers the core DOT annual items — always follow the current FMCSA and CHP requirements for your specific vehicles.
Brakes
Brakes are the number-one cause of out-of-service violations, so start here:
- Brake lining/pad thickness within limits
- No leaks in air lines, chambers, or hoses
- Slack adjusters and pushrod stroke in spec
- Low-air warning device works
- Parking/emergency brake holds
- ABS warning lamp functions correctly
Tires, Wheels & Rims
- Tread depth: at least 4/32″ on steer tires, 2/32″ on all others
- No cuts, bulges, or exposed cord/fabric
- Proper inflation — no flats or audible leaks
- No cracked or broken wheels, rims, or lugs
- No mismatched or improperly repaired tires
Lights & Reflectors
- All headlights, tail lights, brake lights, and turn signals work
- Clearance and marker lights functional
- Reflectors present and clean
- No cracked or missing lenses
Steering & Suspension
- Steering wheel free play within limits
- No worn or loose tie-rods, kingpins, or ball joints
- Springs, hangers, and U-bolts intact
- Shock absorbers secure and not leaking
- Air suspension components sound
Coupling & Frame
- Fifth wheel secure, properly lubricated, locking jaws tight
- Kingpin and locking mechanism in good condition
- No cracked or bent frame rails
- Safety chains/devices present where required
Exhaust, Fuel & Body
- No exhaust leaks or components near fuel lines/tires
- Fuel tank securely mounted, cap in place, no leaks
- Doors, mirrors, wipers, horn, and windshield in good condition
- Emergency equipment: fire extinguisher, warning triangles, spare fuses
Paperwork
An inspection isn’t complete until it’s documented:
- Signed inspection report kept for at least 14 months
- Inspection sticker/decal displayed as required
- Driver Vehicle Inspection Reports (DVIRs) up to date
- Maintenance records available for audit
How to Pass the First Time
Most failures come from small, overlooked items — a burned-out marker light, a slightly worn brake lining, an air leak you’ve stopped noticing. A pre-inspection walkaround a week ahead gives you time to fix the little things before they become violations. Better yet, keep vehicles on a regular preventive maintenance schedule so nothing is a surprise at inspection time.
